7.6 Step 3 — Generate Alternatives (Not Just One Idea)

The most common novice design mistake is selecting the first idea that seems to work and "making it work." Professional engineers generate multiple alternatives because the first idea is rarely optimal, alternative designs reveal trade-offs, and creativity improves when you know the constraints.

A practical rule: generate at least three distinct alternatives before moving to analysis. "Distinct" means meaningfully different — not three versions of the same shape with slightly different dimensions.

For the bracket thread, three alternatives:

Design alternatives for the bracket example.
    Alternative Cross-section Area (mm²) Description
A Solid square rod, 5 × 5 mm 25 Simple, easy to manufacture
B Hollow rect. tube, 6 × 6 mm, 1 mm wall 20 Less material, slightly more complex
C L-bracket with gusset ~18 More complex; better stiffness profile

All three exceed the 12.5 mm² minimum. Now analysis will quantify which performs best against the mass-minimization objective.
